I am excited to try this mod this weekend.? I am not very mechanical but it appears to be very easy.

I live in MO and we have safety inspections.? Do I need to undo this for the safety inspection?

Should be a piece of cake!  You will want to remove the diodes for inspection if they are strict about checking your lights function... a lot of places will check things so fast they won't even notice.

How much of the diode end should I leave exposed?  Also, how far in should the diode go into the hole?

You should leave approx. 2 cm or so of the diode exposed.  When you insert the diode just stick it in as far down as it will go, making sure you have enough slack to reach the other relay slot.  A lot of times you will have diode to spare (ie you stick the diode in as far as it will go for both slots). Other times the diode will be fairly taught and there won't be much diode to spare.

Honestly, you are over thinking it...  just follow the directions and shove the diodes in the holes.  Check your work each step and you'll have no problems whatsoever.

The chances of hurting something are little to none... I've made every mistake doing this (flipped diodes, wrong relay slots, crossed diodes, wrong relay location) and have had no lasting problems at all.
 
Yeah, the only thing you can really do to mess up is let the exposed diode wires hit each other.  You may get some funky functions, but that should all disappear when you correct the wires.

Just make sure that you shrinkwrap all wires except for the 1/2" or so on each end that go into each relay location.  And then when you've got everything working, make sure you tuck all your wires neatly, trimming off excess if necessary, so that they don't move around.  Check them every so often as bumps/vibration may move the wires or rub off the shrink wrap.  You really can't do any permanent damage (other than a blown fuse . . . or two . . . or three), so don't worry so much.

These are the best directions I have seen.  Follow this and you should be golden.

One thing I did was use 2 colors of shrink wrap around the diode- red on one side and blue on the other.  Makes it real easy to remember which side of the diode is which.  (Just make sure that you shrink wrap the same way each time.)  You can get a multi-color pack of shrink wrap at Radio Shack when you get the diodes.  You'll want to use the very smallest size. 

Total cost of this mod is about $6 - but you could do 3-4 AVs with that $6.  (2003-06 AVs take 4 diodes; 2007-08 take 1 - but that diode wire has to be lengthened)  Make up the rest of the diodes then keep them in your glove box to show other AVs how to do it.  Makes you the "Big Guy to Know" at the GTGs!
 
Well, much to my surprise I did the mod and the truck still runs.  It actually is as easy as everyone has said.  Only problem I had was a couple of the diodes ran a little short but I made them fit.

I did all 5 diodes.  I guess it is normal that my fog lights are on in both low and high beam and can NOT be turned off? This is fine with me I just want to make sure this is normal.

With the day running lights on all of the time, has anyone had any problems with them burning out prematurely or overheating?

Yep, the fogs on with highs and lows is normal... your switch won't be able to turn them off. The purpose of the 5th diode is to have the fogs come on with lows. If you'd prefer to have the fogs function normally with the lows (ie. turn them on and off with the switch manually) remove the 5th diode.

Your bulbs life will undoubtedly be shorted by running them day and night, but it won't be noticeable and shouldn't bother you. There's been no overheating that I have heard of.

im getting there...still scared to try, but now trying to balance it between diaper duty  and catching up on my sleep.  The new baby takes lots of our time.
